Case study: Engineering a custom 5-meter (16.4ft) LED sphere display for a US client

Introduction
When a prominent US client approached us with a vision to install a giant, seamless spherical LED display, we knew this project would push the boundaries of custom LED engineering. A 5-meter diameter (16.4ft) sphere screen isn’t just a display; it’s a massive, free-standing structural and digital masterpiece.
As a leading customized LED display manufacturer, our engineering team took this from a conceptual blueprint to a fully operational, high-refresh-rate reality. Here is an inside look at how we engineered, manufactured, and delivered this custom 3D LED globe display.

Project overview & specifications
To achieve a perfectly smooth, non-distorted 360-degree viewing experience, standard flat or even flexible LED modules wouldn’t suffice. The project required highly specialized, trapezoidal, and watermelon-peel-shaped custom LED modules to form a perfect geometric sphere.
Display Type: Creative LED sphere
Sphere Diameter: 5,000 mm (5 Meters / 16.4 ft)
Total Surface Area: Approximately 78.5 m2 (calculated = 4πr2 )
Pixel Pitch: P2.0
Maintenance Access: Front service
Destination: United States
Technical challenges & engineering solutions
1. Seamless geometry via irregular LED modules
The biggest challenge in building a 5-meter LED sphere is eliminating the gaps and mosaic effects at the poles. Standard square modules create severe distortion on a sphere.
Our Solution: We designed over 20 different custom-shaped curved LED panels with varying dimensions. By utilizing custom-engineered trapezoidal and tapered loop modules, we ensured that every single pixel aligned perfectly from the equator to the top pole, achieving a truly seamless 360° playback.
2. Structural Integrity and Safety
In compliance with the strict building safety and load-bearing standards in the United States, we must ensure the integrity and durability of the structure. Otherwise, it would seriously affect the performance and lifespan of the LED spherical display.
Our solution: We drew inspiration from the structural design of the LAS VEGAS LED SPHERE, welding numerous support beams inside and reinforcing them with rivets. This not only enhances the stability of the structure but also provides ample space for maintenance.
3. Thermal management & cooling system
With a surface area of nearly 850 sq ft packed with tens of thousands of individual pixels, heat dissipation inside a fully enclosed spherical structure is a critical factor for the components’ lifespan and system stability.
Our solution: To mitigate heat generation at the source, we integrated top-tier Nationstar gold-wire LED lamps paired with premium 4-layer gold-wire high-conductivity PCBs. The system is powered exclusively by high-efficiency Mean Well (Taiwan,China) industrial-grade power supplies, significantly improving energy conversion and reducing redundant thermal output. Additionally, the sphere is equipped with automated, ultra-silent internal exhaust fans. This continuous convection cooling ensures optimal heat dissipation while maintaining an ultra-quiet, noise-free environment for the client’s venue.

4. Custom 3D video mapping & ccontrol system
Playing standard 16:9 video on a sphere results in stretched, unwatchable visuals.
Our Solution: For the pixel clarity of the LED global screen, we use point-to-point software operation to match each frame individually, ensuring perfect playback of the customer's video files.
Factory acceptance testing (FAT) & quality control
Before crating this massive unit for cross-border shipping to the US, the entire 5-meter sphere underwent rigorous factory testing at our facility:
72-Hour Continuous Brightness & Color Uniformity Burn-in Test.
Vibration and Structural Stress Testing to simulate transit conditions.
Power Redundancy Checks to ensure flawless performance during continuous commercial use.
Packing, Logistics, and Modular Installation
Shipping a 5-meter solid object internationally is logistically impossible. Therefore, the entire LED sphere was engineered as a modular dismantle-and-assemble kit.
The sphere was divided into manageable, interlocking curved sections, each packed into custom-molded flight cases. We provided the US engineering team with detailed, step-by-step CAD architectural drawings, a comprehensive video installation guide, and remote real-time engineering support to ensure a smooth, error-free assembly on-site.
The Result
The completed 5-meter spherical LED display delivered an unparalleled, high-contrast visual punch that instantly became the center of attention at the client’s venue. By combining customized advanced LED packaging, precise structural engineering, and robust software mapping, we turned a complex architectural challenge into a flawless digital landmark.
